How a Plywood Facade Gets Built

What actually goes into a 6-foot event structure — and the constraints that shape every decision before an artist picks up a brush.

People are usually surprised by how little sculpture is involved in a good event facade. A 6-foot market stall that reads on camera as a carved, weathered, hand-built structure is, underneath, a set of flat plywood panels with painted graphics and lightweight trim applied to the face. That is not a shortcut. It is the reason the piece can be built on a schedule, shipped without damage, installed by two people, and rented again next year as something else entirely.

This is a walk through how those structures actually get made, and the constraints — freight, hardware, and code — that shape every decision before an artist ever picks up a brush.

Flat panel core, applied detail

The core of almost every facade we build is flat panel stock, cut to a silhouette. Depth and character come from three things layered onto that face: jigsawn profile edges (a scalloped valance, a gabled sign board, a lime-wedge cutout), lightweight applied trim, and paint and graphics. What we deliberately avoid is genuine sculpted volume, which is heavier, far more fragile in transit, much slower to build, and nearly impossible to repair on site.

A typical unit in our own collection runs about a 6-foot footprint, panels around 7′6″ to 8′ tall, and a fold-down service counter. Bracket-mounted elements — hanging signs, sign arms, projecting awnings — are held to roughly 12 to 18 inches of cantilever from the panel face. That number is not aesthetic. Past it, leverage on the bracket and its fasteners climbs quickly, the assembly starts to rack in transport, and a piece that survived the shop begins arriving broken.

Every inch you cantilever off the face is an inch of leverage working against the fasteners for the entire life of the piece.

The counter height nobody checks until it matters

Service counters on structures like these are typically built at about 42 inches. There is a good reason: 42 inches is standard bar height, it reads correctly to the eye, and it is comfortable for a standing attendant working a pass-through.

It is also above the accessible limit. Under the 2010 ADA Standards for Accessible Design, section 904.4, a sales or service counter must provide a portion no higher than 36 inches above the finish floor. With a parallel approach, that accessible portion must be at least 36 inches long; with a forward approach, at least 30 inches long, with knee and toe clearance underneath.

In practice there are three workable answers, and you should decide which one you are using before fabrication rather than on load-in day:

This is design practice, not legal advice. Scoping depends on the specific application, and the venue and the authority having jurisdiction get the final word. Ask the venue early — they usually have a position, and they would rather tell you in advance.

Fire documentation is part of the deliverable

Soft goods, films, and decorative textiles used in assembly spaces are generally expected to meet flame-propagation testing under NFPA 701, the standard test method for textiles and films. Fire marshals and venue operations teams do ask for certificates, sometimes at the door, and a piece that cannot produce its paperwork can be pulled from a floor after it is already installed.

The operational lesson is unglamorous: keep the certification with the inventory, not in somebody’s email. We file documentation against the asset so that whoever pulls the piece from the warehouse in two years has the paper with it.

Freight is the hidden line item

Pack density decides whether a design is profitable. Flat panels nest; sculpted volumes ship air. A design that is fractionally more interesting but doubles the truck space rarely survives a serious cost review, and it should not.

Why owning the core changes the economics

The real argument for flat-panel construction is not the first build. It is the fifth. A core that can be repainted, re-skinned, and re-signed becomes a different structure for a different client without new material, new freight, or new engineering. The environmental case and the financial case point the same direction here, which is rarer than it should be: a piece that carries dozens of events spreads both its cost and its footprint across all of them.

That is also why we build rather than subrent. Subrented inventory adds a round trip of freight to every booking and puts the condition of the piece outside your control on the morning it matters.

If you are just starting out

The skills that get someone hired in a prop shop are more specific and more learnable than people expect. Panel layout and efficient sheet yield. Confident jigsaw work on a drawn curve. Scenic paint technique — dry brush, glaze, wood grain, aging — which is what separates a flat panel from a convincing weathered plank. Bracket hardware and fastener selection. Reading a drawing and knowing which dimension is critical and which is not.

Then, the thing that actually gets you kept: treat the drawing as a question rather than an instruction. The fabricator who calls before cutting because the sign bracket looks overhung is worth several who cut exactly what was drawn.
